how do you make it fit a 1" thick door?

It is the length of screw. You would need machine screw #8-32x 1 1/4".

Will the key unlock the door with the on/off switch in any position? Or does the switch disable the key access?

yes. the only thing is once the key is done engaging the latch, you have to return key to the "neutral" position to get it out.
