My gears in the body of the robot do not overlap the way the directions say they should, even after disassembling and reassembling. Should I return?

Same problem here! Super frustrating after already clipping out all the pieces and organizing them and doing a partial build. The gear that comes pre-mounted to a small metal rod is a tad too small! It doesn't make good contact with the other gear and completely fails to turn. What a waste.
